Removing Rounded Of Bolts

Try:

  • Knocking a torx bit into the allen head

  • Cutting a slot into the head

  • Chiselling the bolt around

  • Gripping with mole grips if possible

  • Drilling the bolt head off

  • Welding a piece of rod/bar to the bolt to twist it out.

  • Ez-outs ( google this )

I had this problem on my grip clamps as it was recessed into the clamp I couldn't get a saw or file on the allen head so used a small one of these screw removers http://toolmonger.com/2008/06/12/broken-screws-unscrewed/ but it was slipping and made a mess of the clamp.

The EZ-out type that tap a reverse thread into the rounded off bolt do a better job but take longer cos you have to drill a pilot hole.
