isitafox
Does anyone have any advice regarding cutting a slot in my headtube for example what to use to do it, how big you can go, etc....
Ali C
the best way I found to do it was to just use a hole saw, drill two holes (any size you like, I think I used 30mm) then use a grinder/file/dremel to join the two up. Bingo, one neat hole with rounded corners.
Alex Dark
I've done it 3 times with a mill. Went in sideways with a 4 flute end mill. Probably the only way I'd choose to do it, but only because I have access to the kit About 20 seconds in on the video below.
isitafox
I'm afraid the, err, operation will be undertaken whilst at work on nights this week so the tools available stretches only to a grinder (with assortment of discs), dremel (which I forgot to nick of my old man today!) and a drill with hole cutter (I'll have to either borrow or buy a hole cutter). Not too fussed about immense neatness as if I do it it will be on my 07 python frame which is already a bit battered and only a toy as opposed to my 'proper' bike. Need something to do at work this week so giving the frame a little makeover ala Adam Read.

Just use the hole saw to do as much of the work as possible, then the dremel to tidy it up a little and finally use a file to get a nice finish round the edges. With regards to the size, take a look at current frames on the market. You'd hope they've done some calculations to get a rough idea of how much material can be left to hold onto the steerer. Make sure you're not going too close to the headset cups especially.
